Not sure if it was commented before, but you mentioned the secrecy behind Luke. They told everyone except the absolutely essential cast and crew that it was going to be Luke. There's an interview with Katie Sackhoff saying she didn't know it was Luke until she actually watched the show. They were telling everyone that it was going to be Plo or possibly another jedi. Obviously Zeb isn't the level of Luke but he's another example of someone that no one knew/expected to come. Cad Bane in BoBF too, they've done a great job with these live action shows keeping cameos under wraps

So we did see Bo in the first 2 episodes of Season 4 of Rebels. It's when they went back to save Sabine's Father and defeated the Imperial Mandalorians on Mandalore and Sabine gave Bo the Darksaber.
