This relay box is clearly designed as a disposable item. Which is annoying, as some of the relays in it are very flimsy looking. But there are ways round that. One "fix" would be to Dremel the whole thing apart and then bag it up for moisture protection.

Autopsy of Kawasaki relay box.

Some things are just not designed to be fixed, and this is unfortunately one of them. A double sided PCB held in by captive connectors that act like heatsinks and make desoldering it for removal difficult. But now we know there are alternatives to fixing this.

Thank you for the nice guide on trouble shooting. This is very good for the layman for relay and diode diagnosis. Much appreciated and quite interesting as always. Nice cooked relay I must say.

Reminds me of some of the older eberspacher control relays. Multiple relays encased in aluminium box. Suppose once the faulty relay had been identified it would be possible to add an external relay and diodes conected to appropriate wires in loom so no need to open the module itself maybe a standard 12v "auto" relay and socket could be used? Cheers Clive another great video.

given that often when a relay fails the contacts weld or burn out, i think the (careful)use of a dremel to open the other side to physically remove the bad relay would be warranted. Added to which that desoldering looked like a nightmare. Of course this is a 20/20 hind sight opinion having seen your excellent video

I was hoping this video was going to be about repairing the unit, but it at least shows that it probably is a better option to just Dremel in or patch a relay onto the pads if the original one has not welded shut.

You know this reminds me of when I worked at the golf course with my grandfather. He worked as a golf cart tech. Taught me a lot of diagnosis and testing things. Knowledge I still use till this day.

Common issue with motorcycles are sealed "non serviceable" parts. For instance the 80's Sabre/Magna had a "spark box" that was prone to failure after 20 years and were very hard (and expensive) to replace.

Which desoldering gun do you use?

I thought he had a video on it. Or was that Dave on the EEVBlog? Hopefully someone will post a link either way. Edit: It may have been Dave. Here is his video. Typical China rebadged. I am sure you can find something similar. https://www.youtube.com/watch?v=Ft50m8UU5WQ
